For my plugs, I started using renshape just over a year ago. Prior to that I was using clay to make my originals.

Years ago, I used to sculpt life sized objects. I also have an industrial design background from my school years.
I also use 2D profile photos, steels and tools of the trade to cut and shape. Similar to how auto designers build up their protodesigns.

You can now use laser scanners ($$$) and cnc to produce these body plugs, but then that takes away from the joy of the process.

Ok this is how i use to do, i usually cut the moulds upp in several pieces, itīs easier to get bouth sides the same and to get the lexan of the mould if you make deep airvents in the sides of the mould this is a mini-z mould (toyota GT one) without any detailwork made to it yet

looks like you have a nice workshop.
You should consider making 1/12 & 1/10th scale lids.
I'm working a few myself for my collection - when I find a moment in life's busy schedule.

At the moment my vacuumtabla is to small just making the moulds is time consuming like h*** + that i need to build a bigger vacuumtable, heater, frame

looked at some smaller versions of the Fomech vacuumforming machine $$$
